I had this problem, one of the clutch plates cracked. It ended up being cheaper to swap out the entire transfer case with a used one. A more likely scenario is the shift motor is wearing out and isn't fully engaging the 4x4, I've had that happen as well. Sent from my HTC One using Tapatalk
